Doesn't sound like a charger problem. I have a similar setup here: 120V LiFePO4 pack with the 1.5kW ElCon charger. No problems so far. I don't use the third wire from the charger for KSI, so maybe that has something to do with your issue. Do you have a precharge circuit with a second contactor or do you use just one contactor? Also, I would think that a 400 Amp fuse is maybe a little small. I regularly draw over 400 Amps in acceleration and have a 600 Amp fuse installed.
